What Are the Requirements for Outdoor Busway Installation?

Quick answer: Outdoor busway installation requirements come down to six things: at least IP65 protection with gasketed joints (IP68 where flooding is possible), a corrosion-protected housing with stainless hardware, closer support spacing to handle wind and ice loads, expansion fittings on long straight runs, a current derating or sun shield where the duct sits in direct sunlight, and sealed, properly drained entries wherever the run crosses a wall back indoors. Indoors, a bus duct has an easy life. Outdoors it deals with rain, UV, ice, a 50 degree temperature swing between a summer afternoon and a winter night, and the occasional pressure washer aimed at it by a cleaning crew. We have inspected outdoor runs that failed in their second year, and nearly every failure traced back to the same short list of missed requirements. Here is that list.
1. Pick the right duct type first
A standard sandwich busway can go outdoors at IP65 with proper joint covers, and plenty of projects run exactly that way under a canopy or on a sheltered wall. Exposed rooftops, coastal sites and anywhere the duct could stand in water are a different story. For those, a resin cast busway rated IP68 is the honest answer, because the conductors are sealed in solid epoxy and there is no internal airspace for water to occupy. 2. The IP rating lives or dies at the joints
A duct body can be IP65 and the installation still fail, because the rating that matters is the one at every joint, tap-off and end flange. Outdoor joint kits use gaskets and bolt-on covers, and they only seal if the bolts are torqued in the manufacturer's sequence and the gasket is seated flat. 3. Corrosion protection: housing and hardware
For general outdoor duty, hot-dip galvanized steel or an epoxy powder coated housing holds up well. Within a few kilometers of the sea, or in chemical plant air, you are in ISO 12944 category C4 or C5 territory, and standard powder coat will chalk and blister within years. There you want a heavier coating system or an aluminum housing, and stainless fasteners throughout. This last point gets missed constantly: the housing survives but the mild steel bolts rust, seize, and turn the first maintenance visit into a cutting job.
4. Sun, heat and expansion
IEC 61439-6 rates a busway at a 35 degree average ambient over 24 hours, peaking at 40. A dark housing in direct sun runs well above air temperature, so a duct that is correctly sized on paper can run hot on a rooftop. The fixes are a simple sun shield on standoffs, a lighter housing color, or a one-size derating. Thermal movement is the other half of the problem. An aluminum housing grows roughly 1.2 mm per meter over a 50 degree swing, so a 60 meter run moves around 70 mm end to end. Long outdoor straights need expansion fittings, typically every 40 to 60 meters depending on the manufacturer, plus a mix of fixed and sliding supports so the movement has somewhere to go. Skip the fittings and the run will find its own relief, usually by buckling a joint.
5. Supports, slope and water management
Outdoor support spacing is tighter than indoor, commonly 1.5 to 2.5 meters instead of 3, because the structure now carries wind and, in cold climates, ice. Check the local wind load for the site elevation, not just the catalog span. Keep horizontal runs level or slightly sloped so no section forms a water trap, mount the duct clear of standing water and snow drift lines, and plan where water goes when it runs along the housing. Where the run enters the building, the penetration wants a proper wall seal and a low point outside, so water sheds off the duct before it reaches the wall rather than following it indoors.
6. Condensation: the failure nobody plans for
Even a well sealed outdoor duct breathes. Warm daytime air enters past imperfect seals, cools overnight, and drops its moisture inside the housing. Do that daily for a year and you have water pooling over the conductors of a duct that passed every rain test. Resin cast sections are immune because there is no airspace. For sandwich duct outdoors, ask the manufacturer about drain and breather fittings, and always run an insulation resistance test before energizing a new or re-energized outdoor run. Mistakes we keep seeing on site
Indoor joint kits used outside because they were on the truck. Ducts mounted on a roof with no sun shield and then derated by nobody, so the July trip current is a mystery. Mild steel bolts on a seaside hotel, seized solid in three years. A 90 meter straight with no expansion fitting, discovered when a joint pack cracked in the first cold snap. And wall penetrations sealed neatly from the inside, with the outside left open, so the seal just hid the water path. None of these are exotic failures. All of them are prevented by the six requirements above, applied at quotation stage rather than after the first storm.
